Mazak Nexus Allows Prototek’s Customers to Get Better Parts Faster

With the crashing economy, Prototek inevitably picked up many new customers from other sheet metal production shops. It reached the point where their Pulsar laser and Vipros Queen turret were running 90% of the day, every day! This being a great side effect of a poor economy, the new problem was simply not being able to handle the workload.

Prototek has continually added bigger, faster, and more accurate milling and processing machines to their arsenal over the years, trying out new technologies to find what fits them best. Earlier this year was seven new Hurco milling machines and the most recent addition is the VC Nexus 410A from Mazak Corp. (Florence, KY). Materials the company commonly works with include ABS resins, all stainless steels, and all non-ferrous materials including Kovar, Invar, tungsten, and titanium. Turning projects are held to tolerances of plus or minus 0.0001 in., milling to plus or minus 0.00025 in.

Recently faced with an 8% across-the-board price cut demand from a major customer, the company turned to its newest acquisition, its VC Nexus 410A from Mazak. “It’s not always the job, it’s how fast you can get it on and off the machine that often makes the difference,” Isabelle explains. “The faster we push our Nexus, the better it cuts.” The Nexus 410A features a powerful 25Hp 12,000 rpm AC spindle motor that increases torque in the lower range and enhances performance in the high range. Spindle speed in the Nexus represents a 20% increase over previous models and horsepower is a 25% increase. The chip-to-chip tool-change time is 2.7 seconds.
“We absolutely had to cut time on existing jobs, and tool-change time is critical,” Isabelle
Explains. “When we began dealing with Mazak, it was clear they took machine construction and specifications seriously.” Programming capability, along with well-laid-out electrical components also aid profitability. A program running on a Haas mini mill was loaded onto High Tech Turning’s Nexus 410A, and without any changes the Nexus cut 45 seconds out of a four-minute cycle time, a nearly 20% reduction. Other medical parts run on the Nexus machine achieved nearly 50% reduction in cycle time, and an ABS component for a cough-assist machine run on the Nexus
could not be run on High-Tech’s other machining centers. Precision linear guide ways are used on all Nexus 410A axes for maximum accuracy and rigidity. Rapid traverse rates of 1417 inches per minute are a result, as well as positioning accuracy of plus or minus 0.0002 in. High-gain digital AC servo motors are coupled directly to the ballscrews, eliminating the need for belts and gears that can otherwise negatively affect machine accuracy. The Nexus design is environmentally friendly as well. An automatic save-energy mode shuts the machine down when not in use, which can cut electric power consumption up to 20%. The Nexus grease lubrication system reduces waste oil 57%, and the absence of tramp oils from the linear guide lubrication system extends coolant service life. In addition, all solenoids, valves, and fluid level gauges are mounted on a single panel, making a visual status check quick and easy.
“We always have to look at how we can cut cycle time out of a part,” Isabelle states. “If you can’t get the job out of the shop quickly, you don’t get the job. With the Nexus, we feel we have the technology to address our customers’ concerns and still maintain a profit.”

Prototek Increases Production Speed of Sheet Metal Parts

Prototek Sheet Metal Fabrication, in light of the current economic situation, is still experiencing a boom of business. The company has recently added two new machines to their initial processing line of sheet metal prototypes and short run productions. These two new machines are the Steelmaster SMD1 and the Finish Pro 1460.
Steelmaster is known for its ingenuity and operator ease of use. This new deburring machine will cut times required to remove laser slag and tooling burrs from processed parts dramatically. Not only is it more efficient, but it will save on energy, it’s safer, and it’s better suited for a company where cross-training is a staple, with its intuitive user interface as a touchscreen panel. This deburring processor is extremely aggressive and very low maintenance. This translates to less time spent on individual parts, and more time is allowed for the constant flow of workload. Parts are fed into the front of the machine, where any slag is ground off the surface of the sheet metal or machined part. Then, it has rotating strips of sandpaper smooth off any sharp edges, and finally, a rotating drum of sanding sheet adds a smooth grain to the surface. Parts go in rough, and in a matter of seconds, come out with the quality you would normally expect from three or more operations. This will require fewer employees to work on a job, and alleviate potential bottlenecks while improving quality.
The second improvement is the addition of the Finish Pro 1460. This small deburring and graining station will be used strictly for smaller parts that deserve the attention and perfection normally achieved with the more technologically advanced post-processing machines Prototek utilizes. Again, the digital readout will allow employees with minimal training to crank out perfect parts every time.
The addition of these two machines will allow Prototek to take on a greater workload and increase quality while still reducing lead times. This is Prototek’s niche. Since 1987, they have been the leaders in the quick turn market of precision sheet metal prototypes, and there is no sign they are willing to lose that position.

Prototek added Amada LC-C1 laser/punch combo manufacturing cell to their sheet metal prototype business!

Upon researching a new sheetmetal manufacturing cell, Prototek found the Amada LC-C1. It is the first of its kind to be seen in the US, and was the perfect tool Prototek was looking for. With its revolutionary laser and turret built into one machine and the capability of tapping holes, counter sinking, and bending, and having a built in vacuum to the turret, now they can punch holes 50% smaller than before, with less energy consumption and at a faster pace. This machine cleaned out the bottle necked secondaries department that was always crowded with too much work.

"Prototek was operating three shifts for punching and laser cutting, which were running at 90% capacity. It was three months ago now we installed the LC-C1, and it has made a tremendous difference in our turn times. We had six employees working in our secondaries department countersinking and tapping, but now four of those employees have moved on to more specialized fields. Since incorporating the LC-C1, Prototek's sales have increased by another 15%. Additionally, we are now running only 2 shifts in the laser, punch, and laser/punch combo departments at 80% capacity! This machine, among a few other catalysts, have allowed us to bring aboard another 25 employees. The LC-C1 is the perfect prototype manufacturing cell for Prototek," stated Bruce Isabelle, CEO of Prototek.

With such an increase in work, the sheet metal shop would probably have had a hard time getting out all the precision machined parts along with stereolithography and custom sheet metal fabrication, but fortunately they do all painting, plating, powder coating, and silk screening in-house! "Being able to process parts in-house is one of the most fundamental reasons that it's possible for us to manufacture metal and SLA parts in a matter of days. Also, quality is always a huge concern of ours, and keeping our parts under our roof will ensure our customers only get Prototek quality." Prototek is the largest rapid prototype manufacturer in the country that produces fast precision machining and stereolithography.

Prototek has added a production line to their sheet metal and machining prototype manufacturing plant

Prototek is known for their rapid production rates of sheet metal, machined metals and plastics, and stereolithography parts. But now, after moving to a new 40,000 square foot facility, they are building an additional 30,000 square foot building! This new building will be for the rapid production line Prototek hopes to incorporate into their head-of-the-industry business.

Prototek has always been able to handle the rapid prototyping of parts in a matter of days. In fact, it's their specialty. But as they are growing, as are their customers, new demands are placed on the production of large quantity jobs for the military, medical society, pharmaceutical, and the like. “We've taken on most production jobs, but we always have to push the ship date back to ensure our specialty of rapid prototypes go out the door. If we want to produce rapid production parts, we're going to basically need a whole new facility to keep the jobs separated. We have a close to perfect systematic process for everything, and that of production is far different than prototyping,” stated Nick Isabelle, programmer and SLA director at Prototek.

Some of these changes would require a laser/punch combo all-nighter manufacturing cell. It would have a self loader connected to all the racks of sheetmetal. No human control is required for days, as the machine would pull sheet metal off the rack, punch it, laser cut it, tap, countersink, and bend it, then stack them on a conveyor belt . Prototek would need at least three more brakes. The ones being researched now have a robotic arm with “teach” mode. This allows the brake operator to hold the part with the robotic arm while bending the first part, and the robot will do the rest! The same concept applies to the state-of-the-art robotic welding cells and their teach mode, which Prototek is also seriously looking into getting for their new building. Prototek is adamant about producing the parts customers expect, at an unprecedented rate, and Prototek is the fastest producers of sheet metal and machined parts in the country, and quite possibly the world.

Prototek Manufacturing decreases lead times by another 20%!

Prototek continues to decrease lead times, making them the fastest rapid manufacturing and prototype sheet metal and machine shop plant in the country, and possibly the US. Prototek has incorporated painting, plating, powder coating, and silk screening to their list of capabilities, as well as maintaining a large stock of material, PEM hardware, and assembly hardware. These new additions allow Prototek to save the customer days of production time, lowering average lead times by 20%!

Prototek is now able to carry many colors and textures of paint and powder coat, eliminating the need to send sheet metal and machined metal parts out to multiple vendors. They can also plate prototype and production parts with RoHS chromate, anodize, and iridite, and silkscreen in any color and any size.

Prototek's stock of sheet metal is key in producing quality parts in a limited time frame. With six large rack systems, they almost always have the required material in stock. The same can also be said about their nine large hardware racking systems, carrying about one thousand types of hardware at any given time!

Production meetings are held early every day, covering all jobs coming in, jobs to be programmed, jobs being worked on on, and jobs that have to ship. This allows for all managers to be on the same page, and in a team fashion, strategically place employees on jobs and departments as they see fit to maintain their rapid prototype and production lead times.
